Glad that worked.  You'll note that my bottom line was, in fact:

   My own inclination would be to attack the problem directly and 
   convert the Maildir tree to mbox using a utility for that purpose.

When you placed your script-constructed mbox files in Thunderbird's mail
directory tree and restarted Thunderbird, it noticed them and
automatically created binary index files for them, which you'll now find
in those same directories.  

And that is actually the very approach I did for a long time, just by
experimenting pretty much the way you did.  I heard about the
Import/Export extension thing only later, and gather that it merely
makes the process you used a bit more GUIfied and user-friendly.

Thunderbird's pretty nice -- and extensible.  Nowhere near as fast and
bulletproof as mutt, but that's a high goal to match.
